How DuraFlex Products Fail - and How We Fix Them

DuraFlex makes a solid liner. The stainless holds up. What fails around it is usually the cap, the crown, or the connection between them, and the failure modes are predictable once you’ve seen a few hundred Manhattan rooflines.

• DuraFlex 316L round caps with riveted mesh screens. The mesh is galvanized, not stainless, and after three or four Manhattan winters it corrodes where the rivets bite. You’ll see rust staining on the liner top plate first. We replace the cap with a stainless mesh version and torch the old rivets out rather than cutting into the liner. The liner is usually fine; the cap is the consumable.

The fix is a new stainless blank-off, a crown seal, and a slope built into the crown so water sheds toward the drip edge.
• DuraFlex oval-to-round adapter stress cracks. The adapter where an oval liner exits a rectangular flue takes thermal expansion abuse every burn. After enough cycles, hairline cracks form at the weld. The symptom is a faint smoke smell in the room even when the damper is closed. A camera scan shows the crack; a flashlight from the roof does not. We replace the adapter and inspect the surrounding crown for heat damage at the same time.
• Crown spalling from freeze-thaw on flat-topped crowns. Most Manhattan crowns are poured concrete with no slope. Water soaks in, freezes, and spalls the surface. If you have a DuraFlex liner under a spalled crown, water travels down the outside of the liner and rusts the top plate. We repair the crown with a proper slope and flexible sealant, and we check the liner top plate for corrosion while we’re up there. A crown coating alone won’t fix a liner that’s already rusted at the connection.
